For a kitchen of our size, crafting these concrete counters cost us approximately $400. To put that into perspective, we estimated that professional installation for similar countertops would have cost upwards of $4,400! Phase 1: Planning and Form Construction for Your Concrete Countertops
The foundation of a successful concrete countertop project lies in meticulous planning and the precise construction of your forms. These molds will dictate the exact shape and size of your finished counters, so accuracy here is paramount.
Step 1: Precise Measurements are Key
Begin by taking incredibly accurate measurements of your existing countertops. Don’t just measure once; measure twice, even thrice! Every millimeter counts. We measured both the main counter surface and the backsplash areas, ensuring they matched the dimensions of our current setup exactly. For more complex shapes or L-shaped counters, consider creating cardboard or plywood templates first. This allows you to test the fit and make adjustments before committing to your melamine cuts.
Step 2: Selecting and Cutting Melamine Forms
For your forms, you’ll need to purchase melamine board. We sourced ours from Home Depot. Melamine is crucial because its ultra-smooth, non-porous surface imparts a flawlessly smooth, professional finish to your concrete countertops. Cut these melamine sheets to the exact dimensions you measured in the previous step. We were fortunate to have access to some robust tools, which made cutting simpler. For our kitchen, we utilized three sheets of melamine, with a small amount leftover for future small projects or adjustments.
Step 3: Assembling Your Forms with Precision
With all your melamine pieces cut, it’s time to assemble the forms. Again, take the time to meticulously double and triple-check that all pieces are the correct size and that you have everything you need. To prevent the melamine from cracking when inserting screws, Mike wisely pre-drilled each hole before securing the screws. This step ensures the integrity of your forms, which directly impacts the quality of your finished concrete surfaces. Make sure your forms are perfectly square and securely joined.
Step 4: Preparing Your Pouring Station
Once your forms are built, you’ll need a dedicated, level area for pouring the concrete. We utilized a section of our three-car garage that isn’t typically used for parking. To create a perfectly level and stable base, we laid down two sheets of plywood and carefully shimmed them until they were completely level. This level surface is critical for ensuring your countertops cure flat. Subsequently, we covered the entire plywood setup with plastic sheeting. This protective layer is essential to guard against any inevitable concrete spills or splashes, keeping your workspace clean and tidy.
Phase 2: Form Preparation and Pouring the Concrete
With your forms constructed and your pouring station ready, it’s time for the critical steps of preparing the molds and actually pouring the concrete mixture.
Step 5: Sealing Edges with Silicone for a Smooth Finish
The next crucial step is to prep the melamine forms for pouring by sealing all interior edges. We taped off the edges and applied a continuous bead of silicone caulk around the entire perimeter where the counter edges would be formed. This silicone serves two vital purposes: it prevents the concrete from seeping out of the forms, and it creates a beautifully subtle, slightly rounded edge on your finished countertop. Once the silicone is applied, use your finger to smooth out the bead and wipe away any excess, creating a clean, consistent curve. Immediately after smoothing, carefully remove the tape to achieve a crisp line.
Step 6: Applying Release Agent – A Non-Negotiable Step
The final prep step before pouring is to thoroughly spray a concrete release agent onto the interior surfaces of your melamine forms. We used a small squirt bottle we already had and wiped it with a napkin to ensure an even, thin distribution across all surfaces. Do not, under any circumstances, skip this step! The release agent is what allows your cured concrete countertops to slide effortlessly out of the forms once they’re ready, preventing damage and frustration. Without it, you risk the concrete adhering to the melamine, making demolding incredibly difficult.
Step 7: Mixing the Concrete
Now, it’s time for the exciting part – pouring the concrete! For efficient mixing, we rented a small concrete mixer for the day, which cost around $40. This is a worthwhile investment for achieving a consistent mix and saving a lot of manual labor.
For the concrete itself, we purchased a specialized countertop Quikrete mix from our local Home Depot. They had to special-order it for us, and it arrived within a week. This type of concrete is formulated with additives for enhanced strength and crack resistance, which is essential for durable countertops. While it’s more expensive—around $13.99 per bag, roughly 3-4 times the cost of regular concrete—the built-in additives provide peace of mind that your counters will be robust and long-lasting. If you opt for regular concrete, you’ll need to research and add your own reinforcing and crack-resistant agents. For our approximately 45 square feet of kitchen countertops, we initially ordered 12 bags but found that 8 bags were sufficient.
Step 8: Achieving the Perfect Concrete Consistency
With your mixer ready, start blending the concrete. The mix directions typically suggest about a gallon of water per bag, but through trial and error (and a couple of re-pours!), we discovered that about a gallon and a half per bag provides the ideal consistency. The goal is a mixture similar in texture to a thick Wendy’s frosty – pourable but not watery. This balance is critical: too much water can weaken your finished countertops, while too little will make the mix rocky and difficult to work with, leading to an uneven surface. Adjust water gradually until you achieve this perfect, smooth consistency.
Step 9: Pouring the First Layer and Reinforcement
Once your concrete mix is perfect, pour approximately half of it into your prepared melamine forms. Use a trowel to gently smooth out this initial layer, ensuring it fills all corners and edges. This forms the base of your countertop. Next, carefully place a wire mesh into the wet concrete. This mesh acts as crucial reinforcement, significantly enhancing the strength and crack resistance of your countertops. Make sure to cut the wire mesh to size beforehand, leaving a margin of one to two inches around all sides so it doesn’t protrude from the finished product. As Mike poured, I used the trowel to continuously smooth the concrete, ensuring even distribution and minimal air pockets.
Step 10: Pouring the Second Layer, Vibrating, and Screeding
After placing the mesh, pour the remaining concrete mixture over it, filling the forms completely. Once all the concrete is poured, you’ll need to “vibrate” the forms to eliminate any trapped air bubbles. Air bubbles, if left unchecked, can create unsightly voids on your finished surface. You can achieve this by gently walking around the sides of the forms and using a hand sander pressed against the sides, or by lightly tapping the edges with a hammer. Either method will cause vibrations that encourage air bubbles to rise to the surface. Finally, use a smooth, straight piece of wood (we used a 2×4) to “screed” the top surface. This involves dragging the wood across the form’s edges to scrape off any excess concrete and create a perfectly level, smooth bottom for your countertop. This ensures your finished concrete slab will sit flush and evenly on your kitchen cabinets during installation.
Phase 3: Curing, Demolding, and Finishing Your Concrete Countertops
After the initial pour, the work transitions from building to patiently waiting, then to the rewarding stages of revealing and refining your new concrete surfaces.
Step 11: Curing the Concrete for Strength and Durability
Once the concrete has been poured, vibrated, and screeded, it will look like this – ready to harden and cure. The next crucial step is to cover your freshly poured concrete with the remaining plastic sheeting. This isn’t just to keep it clean; it helps the concrete “cure” properly by retaining essential moisture. Concrete doesn’t just dry; it chemically reacts with water in a process called hydration. Maintaining consistent moisture during the initial curing phase is vital for achieving maximum strength, durability, and minimizing cracking. While you can typically demold after a few days, allowing it to cure for at least 3-7 days before demolding, and up to 28 days for full strength, is ideal.
Step 12: Demolding Your New Countertops
After a few days of curing, it’s time for the exciting reveal! Prepare a soft landing spot, such as foam board, to receive your newly demolded countertops. If you applied the release agent thoroughly in Step 6, the counters should slide right out with relative ease as you carefully flip them over. Alternatively, you can simply unscrew the melamine molds to remove them piece by piece, as Mike did to save the screws for future projects. This step requires care and a helping hand, as the slabs will be heavy and you want to avoid chipping the edges.
Step 13: Patching and Initial Sanding
Upon demolding, you might notice small holes or imperfections on the surface, often a result of tiny air bubbles. Some DIY enthusiasts embrace these as adding character, while others prefer a perfectly smooth finish. We actually welcomed a few because they added so much unique character to our finished pieces! To address these, patch any noticeable holes using a simple concrete patch compound, also available at Home Depot. Once the patch is dry, sand the entire surface of your countertops until it is smooth and even. This initial sanding removes any minor ridges or inconsistencies.
Step 14: Fine Sanding and Smoothing for a Professional Finish
For fine sanding, we initially purchased diamond grit sandpaper, following recommendations from various tutorials. While these worked exceptionally well and lasted a long time, in hindsight, standard sandpaper would likely achieve similar results, though you might need to buy a larger quantity. We started with a coarser 50-grit sandpaper to smooth out any larger imperfections, then progressed to a finer 400-grit sandpaper for a buttery-smooth, polished finish. The goal is to achieve the desired level of smoothness across the entire surface. Remember to wear a dust mask during sanding to protect your lungs from concrete dust.
Step 15: Sealing for Durability and Protection
Once your concrete surfaces are perfectly sanded and smooth, the next crucial step is to seal them. Sealing is non-negotiable for concrete countertops, as it protects them from stains, moisture, and daily wear and tear. We opted for a high-gloss concrete sealer, which we applied using a roller. I applied three thin, even coats, allowing adequate drying time between each. This sealer penetrates the concrete, creating a protective barrier that will keep your countertops looking pristine for years to come. Make sure the area is well-ventilated during this process.
Phase 4: Installation and Final Touches for Your Concrete Countertops
The final phase brings your hard work into your kitchen, culminating in the joy of seeing your vision realized with a beautiful, durable finish.
Step 16: Installing the Countertops and Backsplash
With your sealed concrete slabs ready, it’s time for installation. Carefully move your new countertops into place on your kitchen cabinets. We used silicone caulk to securely fasten the slabs to the cabinet bases, ensuring they wouldn’t shift. The same silicone was used to attach the backsplash pieces firmly to the wall and the main countertop. Ensure everything is level and snugly in place, making minor adjustments as needed. This creates a seamless and robust installation.
Step 17: Polishing for a Flawless, Food-Safe Finish
To give your concrete countertops that final, luxurious touch and ensure they are food-safe, finish them off with a polish of carnauba wax. It is crucial to use 100% pure carnauba wax for any food preparation surfaces. This natural wax adds a beautiful sheen, enhances the depth of the concrete’s color, and provides an additional layer of protection, making your counters even more resistant to scratches and spills. Apply the wax according to the product instructions, typically in thin, even coats, then buff to a high shine. Once polished, step back and truly enjoy your stunning, perfectly polished concrete counters!
